If you own a Lotus Esprit or Elan M100 manufactured between 1988 to 2004 then here is a kit to rebuild the headlamp lift motor.
The headlamp lift motor assembly comprises of a small high torque DC motor, gearbox plus external bell-crank lever.

Whilst the headlamp motor assembly appears to be reasonably robust, there is an inherent gearbox design problem.
It appears the three rollers inside the gearbox have been manufactured from a poor quality material.
Over time these rollers deteriorate when in contact with mineral grease and gradually break up into small fragments.
Typical symptom of headlamp motor/gearbox related problems are as follows -
1) Headlamp pod may be slow to operate
2) Headlamp pod may "flutter" and refuse to open fully
3) Headlamp pod may not open at all but the motor can still be heard running
It appears that both motor and gearbox assemblies are the same part but on closer inspection they are slightly different.
Checking the Lotus part numbers reveals the motor assembly plus relevant mounting bracket determines that they are handed.

The first step in removing the headlamp motor assembly is to disconnect the electrical plug.
Next step is to disconnect the motor lever from the push-rod.
The motor and mounting bracket are secured by three fasteners that need to be removed so the assembly can be extracted from the vehicle.
Once the motor assembly is on a work bench the the gearbox closing plate should be removed so the rollers can be inspected.
At the same time the motor should be dismantled so the armature and brushes can be inspected for wear.
In the event that the rollers have disintegrated then it is recommended the other motor and gearbox be examined because it will be of a similar age.
The gearbox should be thoroughly cleaned to remove all traces of grease and roller fragments prior to installing new rollers with silicon grease.

c) One cork gasket for the electric motor
d) Sachet of silicon grease

This alternator fits both Lotus Esprit and Excel manufactured between 1987 and 2002
It has been fully dismantled and inspected so it could be rebuilt and offered with a 12 month warranty
After being dismantled the following checks were carried out and various components were replaced -
1) Three-phase rectifier de-soldered and individual diodes checked with Fluke DVM
2) Field control armature machined, polished and cleaned
3) Front and rear spindle bearings replaced
4) External voltage regulator replaced
5) External aluminium case and fasteners bead-blasted then washed in solvent
6) Field winding and three-phase alternator windings checked with Fluke DVM
7) Metal laminations cleaned and coated with black epoxy paint
8) Final assembly and bench tested to ensure a quality rebuild
This fully rebuilt unit is offered on an exchange basis at $305.00 plus GST

Lotus twin cam oil pick-up pipe and strainer assembly

If you are contemplating rebuilding a Lotus twin cam engine, then removing the oil pick pipe may result in damaging this fragile component.
The original component comprises Lotus part number A026E6089 and the strainer Ford part number 2370E6K656.
This oil pick-up assembly is usually found in twin cam engines such as the 701M 6015 fitted with the later 6 bolt crankshaft and a lip seal on the real main journal.
Unfortunately this design used non-standard ultra-thin wall mild steel tubing that makes it prone to being crushed during the removal and installation process.
The new pick-up pipe assembly manufactured by Lotus Marques comprises of the following parts -
1) A custom designed conical adapter that is a press fit into the cylinder block.
This adapter has two flats milled on the conical section to allow easy removal and installation without crushing the tube.
The adapter also has a non-linear junction to prevent stress failure at the point where to tube joins the conical section.
2) Mild steel tube that is secured to the conical adapter by means of a bronzed joint.
The steel tube also has a washer bronzed half way along its length to act as a spring platform.
3) A high quality spherical bearing that secures the pick-up tube to the strainer housing.
The spherical bearing provides additional functionality where the strainer housing can move up and down the tube plus tilt the strainer so it locates correctly on the sump pan.
The spherical bearing is secured in a two piece housing by means of an internal snap ring.
4) A stainless steel strainer is clamped in position by means of a two-piece housing that also contains the spherical bearing.
The two piece housing is held together with a large circlip which can easily be removed to allow the strainer to be cleaned

NOTE- There is an alternative version of this oil pick-up assembly available to suit the Ford 120E cylinder block.
This component is similar but the adapter is threaded and screws into the cylinder block.
